Customer Background & Challenges
Our client, NovaSurg AG, is a Swiss innovator developing a next-generation single-port surgical robot. A critical bottleneck was the robotic arm’s “wrist joint” housing, which required:
Maximum Lightweighting & Strength: To minimize end-effector inertia, enhancing surgical precision and surgeon control.
Complex, Organic Geometry: The part integrates internal channels for drive cables within an ergonomic, compact 3D form factor.
Medical-Grade Precision & Finish: Key interfaces demanded tolerances within ±0.03mm, with a Class A, easily sterilizable surface.
Agile, Low-Volume Production: Needed 150 certified parts for R&D verification within a compressed 6-week timeline, with no room for delay.
Solutions
In response to the challenges presented by our clients, we established a dedicated service team to deliver comprehensive support throughout the entire product development lifecycle—from design review to mass production.
Rapid Response and Collaborative Design Optimization
Within three working days of receiving the customer’s drawings, we completed a detailed manufacturability analysis and provided actionable optimization recommendations. A key proposal involved replacing an internal right-angled steel cable channel with a smooth parabolic transition. While this modification slightly increased mold complexity, it significantly reduced long-term wear on the steel cable and greatly enhanced resin flow during compression molding. As a result, the overall part density and performance consistency were improved. This recommendation was accepted and implemented by the customer.
Manufacturing Strategy
To align with customer requirements for low-volume production while minimizing initial investment costs, we recommended and implemented the use of high-precision aluminum alloy tooling. Compared to conventional steel molds, this approach reduces tooling expenses by approximately 65% and shortens mold fabrication lead time to just 10 days. The manufacturing process integrates “compression molding with five-axis CNC precision machining”: first, preforms with high fiber volume fraction and superior mechanical properties are produced via compression molding; subsequently, critical mounting surfaces and bore features are machined to tight tolerances using five-axis CNC equipment. This hybrid methodology effectively balances material performance with exceptional dimensional accuracy, ensuring both functional reliability and manufacturing efficiency.
Quality Control
We have implemented a comprehensive, end-to-end quality control system to ensure consistent product reliability and traceability throughout the manufacturing process.
Material Control: Only certified high-performance prepreg materials are utilized, with full batch traceability maintained for every roll through documented material certificates and lot tracking.
Process Control: Critical process parameters—including temperature, pressure, and cure time during compression molding—are continuously monitored and digitally recorded in real time using automated data acquisition systems, ensuring repeatable process conditions and batch-to-batch consistency.
Final Product Inspection: Each component undergoes rigorous multi-stage inspection prior to shipment:
(1) Full-dimensional inspection is performed using a coordinate measuring machine (CMM), with detailed measurement reports provided for traceability;
(2) Surface quality is evaluated under controlled cleanroom conditions to detect and eliminate any cosmetic or structural defects, ensuring a defect-free finish.
Delivery Outcomes

- Timely Delivery: All 150 fully qualified components were successfully delivered to the customer’s manufacturing facility in Switzerland on the 38th day following contract execution, achieving delivery two days ahead of the agreed schedule.
- Performance Compliance: The final components achieved a 45% weight reduction relative to the customer’s original aluminum design, while maintaining full compliance with structural rigidity requirements. Surface finish and overall quality were formally acknowledged by the customer as exceeding expectations.
- Cost Efficiency: Through strategic process integration and optimized supply chain operations, a highly competitive unit price was secured, resulting in a 22% reduction in per-unit procurement cost compared to the customer’s prior European-based sourcing model.
- Strategic Collaboration: Owing to the successful fulfillment of the initial order and the mutual trust established, the customer has formally designated our organization as a strategic supplier. Subsequently, an additional order for 500 upgraded units has been placed, and collaborative development of the next-generation product platform is currently underway.
